Quick and dirty fix: get a cheap Lee single stage and run a .40 S&W Factory Crimp Die. It will post size your rounds and squeeze them to fit.

Aftermarket barrel would help. I prefer you went the aftermarket barrel route than the FCD.

The only 40s in my safe are an XD and a Sig both with supported chambers

and I do have a single stage that I normally only use for rifle cartridges now

What brand aftermarket barrel would you recommend?

I thought this was a Glock, hence my comment.

For aftermarket Glock barrels, I recommend KKM Precision or Storm Lake.

Thanks again for all the advice guys I was really stumped and should have realized that quite a bit of my "once fired" brass could have been shot out of factory glock barrels
