    Need reloading help !!

    Well I'm stumped

reloading 40 sw with a dillon sqaure deal

every 5th or so case comes out like this

There is a rim above the rim of the case where the case is just a little bit wider then the rest of the case
seems to be caused in station 1

    That's normal.
The sizing die is not sizing the case all the way down.
1 in 5 of your cases are probably bulged more than the other 4 so you don't notice the un-sized area on those 4 as easily.

Do the loaded rounds chamber reliably?

The rounds are not reliably chambering
I wouldnt worry about it if they were

Also when one does decide not to chamber I need to get a screwdriver to force my slide back

          Nope
and the brass is fine before being processed

I thought it was fine but it turns out there is a slight buldge

Wait, the brass fits in the chamber BEFORE you size it, but does not fit AFTER?

Or, you don't see the sizing ring before you size?

is your size die touching the shell plate when your ram reaches the top of the stroke? Do you use any lube when you load? I use Hornady spray shot lube even with carbide dies, makes it much easier on me and the press, good luck, do you have a chamber guage? Nice tool to have when you load, do you have taper crimp die? Do you seat and crimp in 2 stages? or all at once?

I didn't try chambering the brass before putting it in the reloader but there is no visible raised portion like there is after it goes through the first die

I'll check it when I get home and yes I use the the spray shot lube as well

I have whatever dies are used in the square deal (they are not the same as most other reloaders)

The chamber that the brass was previously fired in is not supporting the web very well.
That allows the case to blow out more than a gun with a fully supported chamber.
When you size the brass back down, the die will not reach down to the web area.

The solution is to either roll size them or get one of the lee bullet sizing dies that you can push the cases straight through.

You would need a custom one about 0.424" or so.

                            Yep your right
they are buldged prior to me scooping them out of the box
                            bummer
at least now I know why my 40 reloads have never quite been that reliable

Quick and dirty fix: get a cheap Lee single stage and run a .40 S&W Factory Crimp Die. It will post size your rounds and squeeze them to fit.

Aftermarket barrel would help. I prefer you went the aftermarket barrel route than the FCD.
