Again spring back may be the limiting factor here. Especially with a pull through expander.

I recognize the Hornady set-up is convenient, but I'm wondering if anyone else has encountered this problem/issue?
Sizing will force the die (and bushing) against the upper limit of travel. Any play will be taken out as soon as the sizing starts. I run the LNL bushings in my single stage for bumping shoulders and have noticed no problems.

As mentioned, consistent and ample lube is a must. If using an expander plug, lubing inside the case mouth will probably help (reducing expander drag), as will pausing a second or two at the top of the ram stroke (allowing the brass to "set" at the desired length.)

If you're looking for precision, you will probably get a little more consistency by sizing and decapping (assuming you're doing them oin one step) without using the expanding ball, and expanding as a separate step using a mandrel. Expander balls can do all kinds of wonky stuff to brass.
