Try a different bcg in the PSA and the new bcg in a known good upper it might be the barrel extension also.

lol so this is what i did....

we'll call the new PSA upper and bolt Rifle N. My other rifle which I know works is Rifle B.

I put Rifle B's carrier with new spare bolt into upper N, it hand cycles fine.

I put Rifle N's entire BCG (was sticking in rifle N) into Rifle B...and it hand cycles fine.

should i just swap the BCG's between my rifles since they seem to fit better swapped?

I will of course be using my spare bolt into my old carrier.........

would I need to worry about headspacing in my old rifle with the new bolt?

I think psa will fix it if you reach out. Seems like tolerance stacking. They will make it right im sure.

I'd be unhappy with a bent gas key. That alone is worth trying to get it replaced.

It's entirely possible that it's just tolerance stacking otherwise.

^if it works, would a dented gas key face in itself be a problem?

The dent is small and doesnt appear to affect hand cycling.

Ill go shoot it and report back
